Choosing Connectors for Aerospace Wire Harnesses

A quick guide to MIL-DTL-38999, 26482, 5015, and the tradeoffs between MIL-STD and commercial connector families.

Aerospace harnesses live and die by connectors. Pick the wrong family and you fight it for the life of the program. Here's how to narrow it down.

MIL-DTL-38999 is the modern workhorse: high-density, environmentally sealed, and available in bayonet, threaded, and breech-lock couplings. Series III is the current mainstream. If you don't have a legacy constraint pointing elsewhere, start here.

MIL-DTL-26482 is older, larger, and still spec'd on a lot of legacy avionics. Interoperable with a huge installed base. Choose it when the platform requires it.

MIL-DTL-5015 is the big, rugged connector for high-current and older platforms. It's bulky by modern standards but bulletproof.

For commercial aerospace where MIL-STD isn't required, ARINC 600 (avionics) or D-sub with proper backshells can save size and cost. But once you're in the DoD supply chain, MIL-STD is usually non-negotiable.

Whichever you pick, mind the backshell. A proper backshell with strain relief and shielding termination is what turns a connector into a reliable harness endpoint.
